From what I read, ... It sounds to me like you need to hire a local BSME or MfgE to work with you. Your questions cover most of the problems he/she would be solving professionally. Weight, strength, bulk, and production cost consideration figures and caluclations are considerably more work than can be accomplished in this forum. These tasks require questions to be ask and considerations to be discussed. These are planning aspects an engineer would help you with. Also, is it involved with human load/safety requirments?
Perhaps someone from here will contact you or you sould seek out local sources.
